Fed Ex often gets shipping weights incorrectly. I would not worryabout it.
They are close to 40#'s or so

When they arrive, tell the driver to wait so you can inspect them. If everything is well, take them. If not, refuse them.

Most of the time people will lie about weights to save on shipping.

For an alpha 15, I'd go 3.5-4cuft NET a piece.

As for tuning, that depends strictly on your vehicle and what type of music you listen to.

"Most of the time people will lie about weights to save on shipping. "

agreed - you dont have to go to fedex, ups, or usps to ship the box

many people create accounts and print labels out at home

Sometimes vendors have discounts with shipping services, and the easiest way to apply the discounted price is to lower the shipping weight. This is not uncommon. My Alpha shipping weight was supposedly 14.7 lbs...lol.

32-40 sq" for all 4 15's? or for each one? i'm assuming each 15.

so then 120sq for all 4 15's or could i get away with like 160?

anywere between there will work, For low bass and the real loud sounding bass the 120.

The 160 will work well also and it will pressure better but not have the same sound

if he is going for more SPL would it help if he dropped the box volume while adding the additional port area?
