What happens if the box is build too small for the sub? Will the sub get damaged from this and also will the sub make some kind of popping noise or something to that extent?

You can compensate for the size inadequacy with damping.

damping with polyfill only makes a difference of 10% volume

Don't look to win any comps with a tiny box lol. (unless your doing port wars )

Your power handling will increase, although it doesn't mean much because a real box is the only way to get loud.

Glasswolf...."damping with polyfill only makes a difference of 10% volume"

Thats not true Glasswolf read the link Paul gave its the same like I gave a long time back when it came out. And in case you want to know of proof of claim I made a box that was about 1.46 cubic feet net and ported it to about 45 hz and with fill it moved down to 39 hz which gave the same results as about a 2 cubic foot box net.

The subs need about 1.25 cubic feet before driver displacement and right now they are about 1.0 cubic feet before displacement. So maybe about .3 or so smaller than the recommended size. Will the smaller enclosure make have an effect on the sub? Like a popping noise or some sort? Also is there any way I can tell if my sub's voice coil is blown or defective?

This may be of interest.
It calls for small box in the set up. Smaller the better.

DD subs + small box = no
